Make that 3 silver Evos! Although I did not take the bumper off yet, I did look under it. I have a trail of rust stains inbetween the body sheet matal and the bumper bracket. Therfore, I can assume that I do have rust underneath.

I can only see the rust stain trial on the muffler side. The other side appears to be completely clean of any rust stains.

I guess I'll have to take the bumper off next weekend to asses the real condition. I'm sorry, but this is definitely not a normal new car feature.

To answer broeli's question, yes, I did take apart many other cars in the past (and put them back together) for various reasons including rust work. I'll spare you the details of my experience as I just don't feel like getting into a pissing contest. Lets just say I have a different opinion than you do and leave it at that.

In all seriousness I would put the rear beam back in. That way if you are rear ended and get hurt you can name Mitsubishi in a personal injury case. Let Mitsubishi explain to in jury that a compromised crumple zone structure is ok when it comes to protecting passengers.

Why do I know that the Mitsubishi corporate spies will freak at this post….

Every time I'm about to get over the latest amazing discovery about the Evo (read: latest major problem with it) something else comes up. It's like Mitsu is TRYING to keep me from spending my money on the car.

Took mine off, No rust.

For that matter no problems with my EVO whatsoever.

This board really needs to be renamed "Whiners forum"

You need to take it to the dealer and/or contact Mitsu anyway...they need to know about this. It could end up being recalled if it's a common issue.

I heard that silver and red cars are the quickest to oxidize.

Dumb question.

Which surface is rusting (beam or unibody)?

The unibody appears to have a proper surface treatment in the exposed areas behind the beam. I can't tell about the beam but it also appears to have a treatment on it.

I also note that rust appears to start on the side with the heat from the muffler.

There cannot be motion between the two surfaces to wear away the surface treatment.

How is this occuring?

Well, I don't have to speculate anymore. Here is my rust:

There is definitely no movement. Both sides appear to be rusting but I can't tell which starts first or if at the same time. The body panel and bumper are primed in the areas that touch, not painted with the final coat of paint.

My guess is that they primed the body panel and bumper support and they mated them together before the paint dried. But I'm not a certified technician or body work person so I could be totally wrong.
