I had it fixed under warranty last time after a huge fight with the manager of the service department. Long story, big *** fight, but it was replaced including the 3rd gear synchro.
Tonight, the 4th gear went again. Quick shift from 3rd to 4th, bam, huge *** grind that sounds 100x worse than before. Even when I picked it up after it was fixed the 4th gear always felt knotchy. Like it had some type of blockage. But it looks like I have to take it back to another dealership to have it fixed correctly this time.

With my 05 evo at 1200 miles i recently brought it in for them to document the fact that 4th gear was harder to shift into than any other gear. One test I did that really let you compare them back to back was with the car running at idle. Pushing the clutch in and shifting to 4th required quite a bit more effort than any other gear so I had them verify that right out of the box it was like that. Now I can start doing some mods without worrying as much since they are cool as long as a part doesn't directly contribute to the failure. Basically we left it as a wait and see type of item as it's not bad enough to warrant tearing it open as it could just be breaking in slower than the rest of the tranny. For now I am just a little easier on the 3rd to 4th gear shifts and hopefully it will get better.
It sucks that you lost this 2 times in a row but you did mention that it wasn't very good after the last rebuild. Did you tell them you were concerned with it before it blew the second time?

wow.. sorry to hear that. I had my '03 Evo's 5th gear synchro went out twice in between 2 yrs of ownership. I just had the 2nd time replaced recently under warranty again. I wasn't bitter about the whole thing because theoretically, it's still under warranty and I'm back on the road again in less than 1 day from the shop.

It might be the dealer you took it to. Which one would that be? You might want to consider actually going to a shop and having it done like Sean Ivey's shop or ATX motorsports. I don't exactly trust the dealer because they probably didn't do it right or put the right fluids in there.
grrr, wish i would have seen this a while back. when i bought my car, it was still under warranty but 4th and 5th gear synchros were pretty much shot. i took it straight to the dealer and the service manager said it's not something they could cover, he said i should just let the RPMs get down before i shift (what a joke!). i think i was had =( now my car has over 80,000.. grrrrr

if it is synchromesh that is getting broken, it shows your poor technique of shifting. maybe somebody who just learned how to drive a manual. don't blame the car, blame the driver. wears flame suit

In my old 2004 I had the dreaded 5th gear grind. I tried a few different dealers in the MD/DC area and could never get it fixed. So I eventually changed every thing back to stock and traded it in on a 2006. It was my first manual car, and that might have had something to do with it, probally not because so many cars had that problem.
