Theres a step on the shaft to bell crank interface likely to set the clearance. I measured ~0.50mm from the back of the bell crank to the bushing.

Tried grinding the bushing welds away by hand which was a mistake. Mostly a mistake because I'm not sure one should even try to remove it.

Ground the flapper arm to shaft weld for a while, did some hammering on it too. One can see I'm just about through the weld as a little gap is forming between materials. Use of a punch to try and drive the shaft thru seems to have expanded the shaft possible causing more interference and sticking the whole mess together.

HKS 7460 bellcrank. Somewhere along the shaft the bell crank relative to the flapper arm are no longer clocked properly requiring me to continuously tighten the preload.

Comparison between Evo8.5 MHI 10.5 (left) and HKS 7460 (right). To me the shape of the housing is identical. They are both much larger than a Evo8 9.8.

This is what appears to really be failing. The flapper arm to shaft interface is bending back trying to resist gas through the wastegate port. It's also twisting internally, somewhere.

...and this validates the flapper is getting all twisted. Likely caused by some material spec issues at HK$. Having spoken to some folks who work at Garrett, they suggested these are MHI turbos sourced by HKS from Greddy (TRUST). Funny world.
