Also, what hasn't stated here is HOW the TCs have failed. Are the teeth on the ring and pinion breaking? Are the bearings failing? If so, which one and how? Did the spider gears in the front diff break due to wheel hop? None of that information has been presented here.
What are the symptoms of improper bearing shimming anyway? I'd like to know. Do they usually fail from being shimmed too loosely or too tightly?

When mine "went", it sounded like something was spinning eccentrically, rather than concentrically. Without having seen it apart yet (the TC comes in Wednesday), I would say that either it was shimmed too tightly, and not aligned properly, causing abnormal wear on one side and eventual eccentric spinning, or it was shimmed too loosely and has been spinning eccentrically for quite some time. I never heard a bang or clunk, just a hum/whine combo.

I just wanted to get a general idea of blown transfer cases. And possibly what to do to beef them up or prevent them from being destroyed....aside from the 6000rpm drop(gotta do it for 1.6s in the 60', right)?
You should do a quick clutch slip instead of a clutch drop to save your t-case. When you drop your clutch, you send a shock load down the driveline. The weak link will break first, which in our case is the front diff's spider gears. Modulating the clutch will take the load off your driveline.

We should all complain at once to Mitsubishi and get them to pay for all our Transfer Cases.
Let me know if anyone has any ideas on how to blow this complaint up so Mitsu would recall these Transfer cases!!

wont recall the transfer case ever, because it is not a safety issue and because not everyone's TC has this problem. The best they will ever do is cover it under warranty when it breaks for each individual, and that's more than I can say for our clutches!!!

I blew mine yesterday. 500 miles after twin disk clutch install. Can someone please tell me the symptoms of a xfer case breaking (just want to compare). Aslo Should I be driving the car at all?
we called a local shop to ask them about doing a clutch install, because we knew they installed an exedy twin disk in a friend of ours evo... while on the phone the guy told us that that particular evo was back in the shop, getting its FOURTH transfer case installed!!! i knew about the first 2 but i didn't realize theyve gone through 2 more now... they don't have anything too crazy as far as mods... vishnu stage 1 i believe.. anyways i am about to buy a new clutch myself... gonna stick with a single disk for my needs

4th transfer case? Were they all covered under warranty? At $2000+ a pop, you might want to get another car.

and none of them were covered under warranty.. its possible its only the 3rd and the guy on the phone was wrong... but its at *least* the 3rd because i know theyve replaced at least two, and now its in the shop again
