Drivetrain noise
Same thing with mine. It gets worst with the AC on. It sounds like something is rattling in the transmission. People seems to point to the TOB. When I had the stock clutch I didn't hear the tranny noise but with the ACT clutch the noise implified 5x. Not sure if it was an install issue with the TOB or not.
Yeah its normal. Mitsubishis have been doing it since '89. I spent numerous hours and dollars trying to fix it on my 91 Eclipse only ending up to still have the noise even after all new parts. My '04 does it and I got it with very low mileage, made the same noise for the past 15K miles and has not gotten worse. If you are really paranoid do a full fluid change and look for burnt fluid and metal particles in the trans, rear diff, and transfer case.

Why does the throw out bearing have an impact on the AC?
I have the same thing. It was noticeable with the stock clutch and was then amplified by the aftermarket Exedy clutch. Talking with buddies who have worked on other cars (GM High Performance Group) say it's normal for a performance FWD or AWD car to exhibit this rattle. They see it all the time when they upgrade clutches in their cars. It is unerving to say the least, but, I haven't noticed in degradation in performance and I have over 22k on the odometer.
One more thing to add. The transfer case is the culprit of the noise because the gears are straight but and in the bevel configuration they are prone to make a lot of noise when loaded on the rear of the tooth.
As for the AC issue, I think that is a seperate but similiar noise. The AC compressor clutchs seem to rattle a bit when they are on.

My drivetrain noise is super loud when I'm in 1st at a roll. If I depress the clutch, I still have the noise. If I shift to neutral, the sound goes away. The sound is like gravel in the drivetrain rotating. Normal. Been doing it for years with no probs yet. And I get on my car often, so if something were to break, it would have by now.
I use the "If it ain't broke, don't fix it." rule.
Not sure if anyone considered this, but could it be the synchros in the transmission? I have a whining noise in 1st and 2nd gear as well, when I put the car into neutral though, the noise goes away. Also, at <5mph, if I try to shift the car into 1st gear, I can hear the syncho spinning up, or whatever it is. I might be wrong here, any ideas?
