Excessive Transmission Noise/Harshness and Driveline Shunt

My car is an 05 Evo 8 with 45k miles. I have recently been experiencing excessive transmission noise during deceleration above 3k rpm coupled with increased driveline shunt during normal shifting and other light on/off throttle transitions. Under harder acceleration I now get a lot of feedback through the steering. I am aware of the regular transmission and TOB noise and general harshness, but I have never experienced these things to such an extent, especially during sedate daily driving. Wheels have been balanced, rotors cut, and wheel bearings are without play.

I had the stock clutch replaced at 41k miles with a fidanza 3.2 at Buschur Racing. I also had them rebuild the transmission with a Bushwacker stage 1 (to fix a notchy 3rd gear and a high rpm 5th gear grind) while the transmission was out for the clutch install. Since the install, I have really not driven the car spiritedly at all as it has become a daily driver. I adhered to a 750 mile clutch break-in and I have not launched the car nor gone WOT in first gear since the install. WOT time is of short duration and usually through midrange 3rd and 4th at highway speeds. It is during these conditions that the harshness and feedback through the steering is exhibited. The TOB noise and muted transmission deceleration noise was evident from the outset. The excessive noise and shunt appeared recently – within the past several hundred miles.

The car has almost 45k on it now and I just had it into the dealer for driveline fluid replacement and I complained about these symptoms; they said that nothing was wrong with the transmission/drivetrain and that everything was “in spec.” I put the car up on stands today to flush the brake fluid and when I proceeded to rotate the front wheel for removal, I heard a loud noise from the transmission/transfer case area. Easily rotating the wheel by hand in either direction, the transmission/TC area emits a loud metal clanging just before the opposite wheel begins to move. I have uploaded two videos of the noise; it seems to be coming from the transmission side of the transmission/TC area.

Is this normal? I do not recall noticing it before but that does not mean that it was not there. I have read many threads about transmission noise but I have heard only my own car. I have listened to the TC videos and there is no transfer case whine nor clicking that I have noticed. This is a recent phenomena that I have noticed and I would appreciate any input. My apologizes in advance for the shaky camera.

Any comments or ideas? I am loathe to unnecessarily drive the car.

To be quite honest that slack you show in the vdeo is pretty normal as i know my car does that but the again i've been thinking i have TC issues as well.

However maybe we are just in the same boat w/ the decel noise etc.

I started a thread w/ vids about the decel noise just wait until the end of the video to hear it.

I have a QM twin fyi.

if you feel something is wrong with your trans, you should be contacting buschur.

From what your describing, it sounds more like your t case is on its way out.

Thanks for the video. The decel noise in your video sounds somewhat similar to what I am experiencing. Yeah, I wasn't really sure that there was anything wrong but I have not ridden in nor checked the slop of another evo so I wanted to be sure.

Could worn motor mounts be exacerbating such normal issues with the car? Is there any way to check the mounts? Does the TC exhibit any other noticeable symptoms of failure aside from the whine/clicking which I do not hear.

Doubt that it's worn mounts as mine has poly mounts on drv/pass/front. and usually they say that it actually increases the noise common w/ solid hub clutches expecially multi disc.

Most people say it's common for these cars especially after a clutch swap.

Wierd thing in my situation is that i had an ACT clutch w/ sprung organic disc and it didn't make the noise until after a trip to the track and from then on it made the awful decel noise and still does after putting in the QM twin.
