suggestion: buy a thin flange (whatever u think might be needed to clear the tc), and sandwich it inbetween the dp flange and the o2 housing with 2 gaskets.......lol, here is the order

o2 housing
gasket
flange
gasket
downpipe

btw with the above u might start hitting the front lower bar, so u will probably need to space it out as well with a washer or so.

and...gl!

Is there anyway you can take some pictures of where the exhaust is rubbing? We have seen this issue when the testpipe, HFC, or high flow resonator is not installed properly. Which piece do you have? Also do you have any motor mounts installed in the car?

Andrew,

No I do not have any motor mounts, the area that is rubbing, is the down pipe, its rubbing right up against the side of the TC, it looks fine just looking at it, but in WOT the tc is rubbing up against the down pipe. the cat delete and the rest of the exhaust are fine . not sure what to do here !

We really would need to see pictures of the downpipe on the car to see whats going on. It's weird that you say that it's fine when you are looking at it and at WOT it is rubbing causing noise. This leads me to believe that there is engine movement under heavy load. I would inspect the motor mounts for tearing or wear. The AWD puts a lot of stress on these mounts.

Andrew,

I will have to inspect them, but the car is only making 430whp and its an 06 with 13k would be odd if motor mounts where moving, but you never know, is there anyway i can send you pics direct ?
