You took the porting to far out on to the flange. You basiclly reshaped the flange never take the porting all the way out unless your going to gasket match.

^Yup. On the flange you want a simple gasket-match, nothing more. I always use a old gasket as a template since they're already compressed.

This process turned in to a $150 live and learn ordeal.

That housing is junk now. Get a new one - and port as advised - gasket match and make it flow.

Or better yet - send it out.

I agree that it will most likely leak. It is a cheap mistake. Stock manifolds sell for like $50-90.

Here's what a correctly ported turbine inlet looks like for comparison. You want to match it to the stock gasket at most, and smoothly blend it down a couple inches. You never want to go into the scroll area, only the throat.

Only thing I could imagine to do in efforts of saving is it have a machine shop take a mil or two off the gasket surface to give the gasket a place to seal against. Shouldn't be too costly either.
