this is exactly what you need to do. it would have melted the pipe before the TC even then exhaust doesnt produce enough heat to do so

My friend had this happen on his 06 evo IX. It is not impossible for this to happen. He had a downpipe that really didnt clear the ACD/T-Case and same thing happened. Burned a hole just like the OP. Had to get the T-Case replaced.

Please post some pics. I doubt that the downpipe was hot enough to melt the transfercase. The pipe was probably seriously rubbing on the case and wore through it.

JB weld the hole shut if it is small. I've done that on engine blocks before and never have had a problem.

Melting the TC is physically impossible with the exhaust, just no way...something else happened.

This was happening alot to Evo IX's because the DP ran very close to the TC,,, wrap your DP with DEI wrap,, when i wrapped mine i was able to touch the DP after WOT pulls.

It is impossible to melt a transfercase through regular engine heat.

It takes over 3000 degrees to melt that type of metal. Evo's are maybe capable of producing half that heat.

I had a similar issue ... the flex section in my DP was rubbing either the oil pan or TC depending on how I tightened the DP at the O2 housing. It WILL rub through eventually if it's got enough pressure and movement. Here are pics of the damage mine did to the oil pan ...

Notice the oil on the oil pan, the flat spot and the bare metal showing. This is with the DP loosened pry'd away from the pan.

The area where it was rubbing on the flex section ...

Damage to the pan ... this is just from wiping it off. No grinding/etc.

After welding prep.

Had the DP been tightened in the other direction, it could have been the TC like the issue the OP has.
