Lancer Ralliart Intake DIY Guide


Parts Required:
3 – 2.5” Mandrel 90° Bends
2 feet of 2.5” pipe, aluminized or steel
1 – 2.5” to 3” reducer
Clamps for the reducer
Two self tapping screws around 1” in length
2.5” Air Filter of your choice
AEM 2.5” Bypass valve if you choose
An extra 2.5” coupler if you decide to make the pipe in two pieces
A air filter designed to fit on the valve cover OR installation of a bung into pipe for hose from valve cover
Spray paint in your choice of color

Tools Required:
Dremel used to smooth out your cuts and the hole you make with the tool below
1 1/8” Round Key hole drill bit
3/8” or smaller bit to go in above tool
Drill, preferably corded because you’re going through metal
A piece of scrap metal cut to size to form a circle around MAF hole
JB Weld, which is used to weld the scrap metal to the regular intake pipe
Access to a welder capable of 1/8” or better welds, or enough couplers or JB Weld to make your pipe
A Sawzall or something you can use to cut the pipe, cleaner the cut the better

Directions:
1. Take out the factory air box and remove the MAF Filter for later reinstall
2. Take some measurements of the area to make your intake and make careful noting of clearance areas like the lower radiator hose
3. Follow routing similar to pictures in thread
4. Make your welds to the pipe for the upper section
5. Drill your hole in a suitable area for the MAF sensor
6. Take your piece of scrap metal and make it around 3/8” high in such away that the MAF filter does not hit the bottom of the pipe when it is installed
7. Use your JB Weld on this piece to make it a solid weld with the upper intake pipe. JB Weld will need 24 hours before it is put to use. It is easy to use and can be applied with your hands if you wash them immediately after application. It usually takes at least 2 hours before it is ready to handle again.
8. You could either install the coupler between the upper pipe and the lower pipe or put your bypass valve there
9. I rested the intake piping on the original mount for the old intake. I had to bend it some to get it where I needed, although it could be bent back if you had to go back to stock
10. Now you get to decide if you want the air filter under the battery or inside the bumper cover for what I would say is a safer install. If you install here you will need to cut some plastic from this area to let the tubing pass through
11. Obviously removal of the driver side black plastic shields is required to get proper access to where you need to be
12. You will now need to weld the lower pipe, you will have the weld to go down into the engine bay and then another one to turn towards the driver side so your air filter is mounted in a proper position
13. Once the JB Weld is cured you will now put in the MAF center and make sure the arrow on the unit is pointed in the direction of the airflow. Then make sure the MAF is lined up so the line of sight of the sensor will allow airflow to go straight thru it
14. Take your self-tapping screws and mark the areas on the pipe where they go and then remove the sensor and begin tapping the screws. This is a pain in the butt, although they will tap after some good effort with a drill and a smaller bit or a hammer and a nail to start an indentation in the pipe. Make sure you tap the screws straight into the pipe and not at an angle.
15. Paint your pipe any color of your choice. Make sure you clean out all the debris from construction from the pipe with a hose or a compressed air source
16. After paint is cured install the assembly into your car and make sure to test all connections before you run. Don’t forget to plug in the MAF sensor.
17. Check your install after some driving to make sure everything is in order. You should be done with a very nice intake. Enjoy!

You got it, 2.5" is the way to go. Yes it took some testing, although now the results are great and the car is much more fun to drive. Now its time to get this pulley going!
