My only guess is that there was a malfunction at the point where the compressor hose mated with the valve stem...

How did you get 1.6 bar espeically with a bike pump? Was your car at TDC? Did you cap the upper pipe? Best I got using a compressor was 15lb. The rubber on the turbo inlet was balloooning like crazy.

Nothing major, and the first 3 mods were working like a charm with no leaks and no problems whatsoever until I installed the Hallman. At first, I was peaking and holding 1.4bar or so in 3rd gear with only a slight taper near redline (assuming the stock bov was leaking it off). I could run full boost at WOT to redline in gears 1-4 without the bad leak ever happening.

I then went to the drag strip, and on my first launch, PSHHHHHHHHHHHHHH, the leak occurred. At first, it would only happen when there was immediate full boost like on a launch or after a really fast 1-2 shift near redline. Now, after re-installing EVERYTHING 5 times, the leak occurs in every gear at 6k rpm, so it's much worse now. I assumed that I had made a mistake in reassembling everything, but now that I've done the pressure test and ruled out all the IC connections and vaccuum lines, I am clueless. My only guess now is its either the Hallman somehow messing up (doubtful) or the stock BOV is sticking open, if that's possible.
Make sure your intake snorkel thing is connected properly. Several people have had severe power and boost drop off at 5-6k RPM due to the snorkel getting sucked up against the bottom of the hood.

I had the bov-return-to-intake line capped off, so that the stock BOV wouldn't leak out at 13-15psi, like it normally does. I found 3 leaks on the way to 1.4 bar, and all of them were on vaccuum lines that weren't clamped down. Once I clamped those down, I was able to build pressure all the way to 1.6bar with my bike pump. I didn't go further than that, because I had no leaks at this point, and I was pretty tired.

Using my compressor, I could only get it up to about 1.2bar, though, but I don't know why. The silicone hosing I used to cap the turbo inlet was not ballooning...

Surprise Surprise. Seems to be common assault these days. What do you expect though....

Sean, which post were you responding to, and what did you mean by "common assault"?

Sounds like its time for a better blowoff valve.Try a forge.

MR DV is on the way...I just didn't expect the stock BOV to fail to this degree. I DID expect it to leak out some boost, but not open up all the way and let it ALL out. Of course, I'm still assuming it's the BOV, but I won't know until I borrow somebody else's today.

I meant it was common assault for the substandard intakes to crack, not the first time.

take off your bov and plug the intake and upper ic and see if you lose boost. If not, you know its the bov, if it does, its something else. It will not hurt to give the car a little turbo surge a couple of times. Just trying to save you money, and nothing feels quite like the stocker.

This was suggested by a local DSM'r, too. I was skiddish on 21psi compressor surge, so I opted against it. I have another MR owner coming over in a few minutes to let me install his aftermarket BOV, so we'll see what happens with that.

i think i know what it is, do you have the stock intake box in? if you do check and see if the clips are on the scoop that goes to the airbox, if not it will suck the scoop up against the hood. you mMUST have the clips in the scoop, i made this mistake. I bet you forgot to put them in when you put on your K&N.

Actually, no, I don't have the clips that hold the scoop onto the front lip. These didn't get touched when I installed the K&N, but I did have to remove them when I installed the MBC. Someone else wrote something like this in another thread, unless it was you. I guess I should go check it out, but I am not sure how that could cause my boost to leak out completely at high rpm.

It isn't a leak ...BUT....when you floor it, at about 5500-6500 rpm enough vacuum is created that the scoop is sucked UP against the hood. Then not enough air can get in...can't boost...less power...and a crazy whistle noise as the air tries to get in the snorkel between it and the hood. Trust me I did it.
