I havent heard of really any of there IC not fitting right. Every time I have seen one like yours it was an installation error. I run there 3.5" aswell with no issues. Are you using the 2 spacers it came with?

I typed it in the other thread as well b4 i saw charlie's response. Make sure the IC can't go back in farther. Maybe the spacers were used incorrectly.

the intercooler is already installed corectely
the spacers are in and the intercooler is the way back
the bumper is not going back in unless i hack up the 2 front mounts

i supose i'm just not happy
i would not have bought this intercooler if i knew it was not 100% bolt in

Take a deep breath..........hold it........hold it..........let it out. Now relax. Close your eyes and imagine your laying on a beach. (guided imagery).

It's bolt on IC. Just cut the damn things then.

riceball777,

I am Sorry to see that you are having problems with our intercooler, I wish I could have caught this earlier to help, but I was with the in-laws all thanksgiving weekend...........................Hopefully I can shed some light on your problems, and explain what happened if we made a mistake.

The main thing with the 3.5" Intercooledr install is to have the IC as far back in the vehicle as possible. The rear of the core should only be 1/8" away from the fan. If it is more than the 1/8th", then you can bend the tabs forward, wich will bring the IC back.

IF the intercooler is as far back in the car as possible, then there is only 5 other possibility's, and they would have to do with the manufacturing on our end.

1. It could be a combination of a "long" core and "Fat" tanks. The cores are supposed to be 24". They actually range from 23 7/8 to 24 1/8. Because the intercoler is designed for 1/8" clearance on the tabs in question, if the core was long ( 24 1/8 ), then there would be 1/16" clearance on each side. In this case the bumper would still fit.

2. The tanks could be too wide. The tanks are all built by hand. We hold a 1/32" tolerance on every diminsion. This way if we have a fat core, and if the tanks are on the long side ( 1/32" longer ), then there will still be 1/32" clearance to the tabs in question. In this case the bumber would still fit.

3. If the tanks are too " Fat" then they would be closer to the tabs. The only reason that we would have Fat tanks would be than we didnt account for enough springback in the tank during bending. IF the core and tanks are correct then, even if the tanks are Fat, then the intercooler will still fit. IF the core is long (#1), and the tanks are long ( #2 ) and the tanks are fat, then the bumper tabs will not fit by about 1/32".

4. The tanks could be too far forward on the core. We always center the tanks on the core, On a 3.5 core, the tanks are actually 3.3" wide. This allows us to get those beautiful welds, and it also lets the inside edge of the tank, align with the iside edges of the charge air pasages in the intercooler. As the tank is .200" smaller than the core, although very unlikely, it could get put on the core towards the front or rear. IF it is to the rear, there is no fitment issues, if it is to the front, then the tabs in question will not fit. IF #1,2,3 exist, then the bumper tab issue will become severe.

5. The tanks could have been tacked on wrong. The tanks need to be tacked on to the core from the rear first. This ensures that the tanks will not angle forward during welding. If they are not tacked from the rear, then they Could angle forward during, if they angle forward during welding, thenthe bumper tab issue gets worst. ( but if they angle back, then they don't clear the P/S cooler ). If this angling exists alone, then everything still fits. IF it is combined with any 2 or more of the above , then the bumper will not fit without grinding.

When we dsigned the 3.5 intercooler, we knwe that using a 24x12x3.5 core was going to be very tight, and that we would have to hold a tight tolerance on the manufacturing end. We normally don't fall out of tolerence on any of the areas outlined above, but just in case, we wanted to make sure tat if we goofed on any two areas that the intercoler would still fit. We watch every aspect of the manufacture very closely, this is evident in the lack of fitment issues with our product. In the case of a problem we always offer to exchange/replace/discount the item in question, and we never run away from the problems. It appears to me that if the intercooler is back in the car, then we have a case of multiple small mistakes ending up in a fitment issue. From the information given, this is the best conclusion I can draw.

We will call you on monday to see if we can do anything to make this situation better, as I never want anybody to be unhappy with any of our products.

Thanks,
