Don't worry, we are all somehow ignorant in some areas, no exceptions.
Take a look of this pic:

Again, what makes you think that the gear are smaller?, have you seen them? Do you have proof?, Why woukld the gear be thinner or weaker?
How about if they hardened the gears on the six speed? By the way the 6 speed housing is bigger and the proof is that the car weights more.
I have seen both tranny from underneath (5 speed and 6 speed) in a real car, the 6 Speed is definately bigger.

True, 1st, 2nd and the final drive are massive and shouldn't give people problems but the other gears are quite a bit narrower than the 5 speed.
As for strength, the transmission gears are case hardened and shot peened. Even more important is the shaft spacing of the 5 speed. It's much wider and this will make for a huge increase in the durability of the transmission.
Now the 6 speed could hold up as well as the 5 speed if the material the gears are made from is of high quality. This will require a burn-off to know what Aisin used.
The 6 speed is a little heavier but not by much and most of that weight is due to the massive center diff.
I'll try to post some photos of the major differences between the 5 & 6 speed when I get a chance.

And would you get a core rebate for the 5spd so they can rebuild and resell?
Just thoughts... oh, and who else would do this? Shepard?

A nearby Mitsubishi dealership who we trust can R&R the transmissions for $675

I gotta put in my two cents.
A modified EVO has such a broad torque curve that the 5-speed is a perfect fit. It makes awesome power from 3000rpm's to redline (8000rpm's w/flash). Having more gear choices is great if your engine has a narrow power band (Like a Honda w/VTEC). I think the 6-speed could actually be counter-productive in some circumstances. The only real drawback to the EVO 5-speed is that 5th gear should be taller (less rpm's) for better gas mileage...

EVOeight, you're right, except for a stock turbo car going up the esses at Watkins Glen without going past 8k rpm's. If you're carrying good speed up the hill, you're either bouncing off the limiter in 4th gear when you're halfway through trackout or bogged down if you're in that tall 5th gear. Having other options is preferable, at least in this case...
If you boys want a better cruising gear, I believe TRE offers (or will offer soon) a 5 speed gearbox with a taller final drive (4.11 or lower), which should get cruising RPM down to something a little less buzzy.
Regards,
Joe

SPEED OF EACH GEAR
Engine RPM = 7500 or 9500
1st = 50 or 63mph
2nd = 75 or 95mph
3rd = 105 or 133mph
4th = 138 or 175mph
5th = 190 or 240mph
Now the gearing is not for everyone; it's too tall for those who autocross and it may not work well on a road course because the spacing is wider but it'll work perfect for those who drag race or have a stroker engine under the hood.
We'll have more input on the 6 speed's durability shortly.
Hope this helps.

Jon I've known the 5 speed had stronger gears and was a stronger tranny, even Mitsu came out during the Japanese launch of the EVO 9 and said same thing you are saying ... that the 5 speed could hold more torqe ... I am interested in knowing how much torque the 6 speed can hold ....

You probably haven't even seen the gears yourself

I already posted pics of the tranny, pics of the clutch and I have posted a few links showing why the fastest meanest and sportiest EVo from factory comes with the 6 speed.
Can you just post one single thread from Mitsubishi that says that the 5 speed is "better" or are you going to keep imaking things up?
Thanks

Read No.3 Engine and Transmission, bullet no. 3 ....
Obviously you don't know who "Gears" is or else you wouldn't be saying what you have .... he is a DSM tranny guru and has seen both the 5 speeds and 6 speeds inside out!

If you didn't notice, I have the 6 speed tranny but knew what I was getting into before I bought it
