Does this car have a cabin filter? The first USDM Evos did not have a cabin filter and other than the idiot design of the original levers, the problem was outside debris getting into the heater box and jamming the blend door. It could be the fix is pulling the heater box and replacing the door.

First of all you didn't answer my question. I asked if the car has a cabin filter. No filter allows leaves and whatnot get into the blend door mechanism and this door is what mixes hot and cold air for the desired temperature. If no cabin filter then this could be your problem.
Anyway there is a Technical Service Bulletin for a manual hard to move blend door on USDM Evos and part of the service is replacing the blend door. Well, replacing the blend door is not simple. The dash has to come out and the A/C has to be evacuated and disconnected in order to pull the heater box.
