Headlight Adjustment
This was really easy to do. I had been wanting to lift my headlight but I didn't want to break anything but using the 10mm socket really easy. I just did it really slow and careful and was done in about 20 min. Good write up, everyone should do this.
it's not knowing how to adjust the low/high beams that is the problem, it's actually doing it. yes, we all know that normally you would just take a 10mm socket to adjust the high beam gear that is connected to the small gear/with cable and they both adjust at the same time. i know i may be repeating what others already know but the problem is with the small gear being seized and not turning with the high beam gear. if you hear clicking it's because the big gear is skipping or breaking because the small gear is resisting since it's seized.
what we need to figure out is how to make that small gear move freely like it should. i have taken out my headlight completely and unscrewed the two small phillips screws to detach the small gear cable. i've tried wrapping the gear(so i don't strip it) and then gripping it with needle nose pliers and tried moving clockwise and counterclockwise in hopes to maybe loosen it, but with no luck. i didn't turn too hard because i was afraid to break it.
so anyway, we just need to figure out how to fix the turning problem on the small gear (yes, not everyone has this which is why some people claim they can adjust theirs in 30 seconds or whatever. good for them, sux for us.). i'm really tempted to just slice open that cable to see why it isn't turning...

My original problem was that my passenger side HID look pale in comparison to the drivers side. I swapped out bulbs and still the same thing. I was thinking maybe I would swap out ballasts since it looked like the passengers side HID lighting wasn't getting enough power. But I stumbled on this thread and decided to adjust them before swapping out anything.
After looking at TomsSounds diagram I spend around 10 minutes looking around the engine bay to familiarize myself w/ the adjustment points...this was done in the afternoon.
At night I went out and placed my vehicle 15-20 feet from a wall and started adjusting the passengers side Hi beam adjustment point in hopes that it would also adjust the low beam as well. I heard loud clicking at times using the 10mm socket but also didn't hear clicking as the gear rotated w/out issues. After 10 minutes I saw that the passengers side was just a little bit high but A LOT better than it was before.
I put in a 5mm socket on the lo beam adjustment dial but for the life of me I could not move it by hand...any tips? Maybe I need to buy a smaller ratchet to fit in there?

you know what I've bin trying this in my driveway after reading all 11 pages of this BS and heres the thing....
1). unlike other pictures of headlights I have seen from other evo owners, the two gears connected by the 10mm nut on my adjustment unit is both metal not plastic.
2). My driver side is higher than the passenger side by about 6.5 inches and tilts upward.
3). I have tried both methods of adjusting the lo beams, am capable of turning it very easily especially on the driver side but I see no difference.
4) all i know is this is bull**** and im soo tired of it, im thinking bout putting my level adjustment to 0 and moving my passenger side up to where the driver side is.
I hope i fix this and am able to contribute a better general solution to this god awful problem

The only promising solution I see for us guys that can't get it, is to manually twist the cable that adjusts the lowbeams. That means we most likely have to take out our headlights to do this.
So if anyone is reading this, obviously the easy (10mm socket) way isn't working for you. So suck it up, & pull the bumper & lights. This link worked perfectly. Only thing I'd add, would be, get extra pop-out tabs, my car is an 03, and many of mine were very brittle.

Of course, if your considering EVER changing your HID's, now is the time to do it as well.
Once your lights are out, completely remove the plastic gear & attached wire piece (4 screws on each headlight). Once these are off you'll notice the other end is a Phillips bit. Try turning the gear by hand, they'll probably barely turn, or not @ all, like mine. This piece is what F's everything up, the wire inside gets gunk inside and binds up. So even if you have detached the plastic gear side, from the High beam adjuster, the HID side (Where the Phillips tip went in), will still take a large amount of effort to turn. @ this point I bent up the piece of metal on the top side of the HID gear, to allow easy access from the top. Now, with the plastic gear-wire-phillips tip piece still off, re-install your lights & bumper. Find a Phillips screw driver thats equal to the bit, on the piece you've removed. Now you should be able to adjust your highs and lows, indepenantly, with the screwdriver method. My lights had to be turned off for adjusting (highs & lows). Don't remember if its clock-w or counter-clock, for up vs. down

Holy **** I'm getting frustrated. Just tried again and it didnt do **** other than strip some plastic gears.
I turned the 10mm nut, the gear moves, and something clicks then the gears proceed to strip.
I used a philips on the metal gear, same thing.
wtf do i do?
When I turn the black gear, is it supposed to turn the tiny black gear with the cable attached to it?
