Most likely the teeth on the input shaft first gear are cracked. I've seen this on several EVOs. In general, the teeth crack and lean over a little which causes all kinds of noise when slowing down in first. There are several things that can correct this and I offer them. Contact me if you have questions.

Actually the EVO, like most production vehicles, uses helical gears including 1st gear. The reason for helical gear is for a reduction in noise and for strength.

Yes, there will be noise if the teeth are damaged. If the teeth are cracked or stressed past the point that they can no longer return back to their original standing they will make noise. This is due to the mistiming of the gear teeth as they mesh.

while you are paying attention Jon,

what about a whine in almost all gears while on throttle, but not any whine at the same RPMS without any throttle. Both in gear of course.

I have rescently had a new t-case put in as mitsu put tranny fluid in it when they did the TSB on my tranny.

any ideas?

The cruising speed noise is excessive backlash in the transfer case. This can be caused from using the wrong oil, which will wear the gears out over time allowing for some mistiming of the gear teeth especially under decel.

The backlash issue can also be caused from the ring & pinion teeth being cracked or stressed past their material strength limits. This again will lay the teeth over a little which totally changes the contact pattern or mesh zone of the ring & pinion which in turn reduces the load bearing surface and causes the gears to wear out.

This could be from a problem related to the final drive gears in the transmission.

Have you checked the condition of the transfer case or rear end oil or changed them? Lots of times the dealerships still manage to fill the T-case with the wrong oil....something that could be avoided by supplying the transfer case with a container of Diaqueen!

IMHO, the ring & pinion gears need several thousand miles of driving on them to fully bed-in the mesh zone and I wouldn't be doing any launching on the car during that time frame.

I don't think the car has been launched at all with the new t-case....and i WATCHED them put the diaqueen in the 2nd t-case....

the rearend oil has never been changed.

im probably gonna go ahead and seriously break something this season, so be expecting a t-case and/or transmission from me, LOL.
