Get the car off the ground and get the wheels spinning, with car running. Awd system might throw a fit but it's the only way I could think to start narrowing down the noise. Wish you well.

The transfer case in my '03 makes all sorts of loud sounds at tip in or coast. The things sounds like it is about to blow up. It has been doing this for 105K.

The transfer cases in early USDM cars were built loose - lots of coast down noise. At stock horsepower they will last. But as the power goes up you face a rebuild. I wouldn't consider it failed until it starts howling at all speeds in all gears.
