DIY headlight duct
i think 2.75" would have fit better but all i had sitting around was 3" and 2.5". the 3" was too large, so i used the 2.5". need to build an air box behind it next.
i did the whole thing without separating the lens from the housing. i used dremel side cutting to cut the hole. then used water to rinse out the debris. make sure you use distilled water to rinse afterward so there's no water spots.

^ if you look at the headlight straight on, there's a dot on the lens at the center of each bulb. line up that dot to the center of bulb and use a marker to trace on the lens following the edge of beam housing. hope that makes sense. see the first picture.
Looks awesome, one of the cleanest ones ive seen. I had an idea to help it blend in more: try the duplicolor black chrome shadow to match your headlights. http://www.duplicolor.com/products/shadow/
wow that is looking real good. i think im gonna have to do it now. what did u use to seal the lens and the duct? just regular sealant?
where did u get that duct piece? im assuming u fabbed it yourself? whats the angle of the pipe? sorry for the questions. it looks really clean.

i was deciding if i wanted to paint it or not, but i kinda like the brush aluminum. it wouldn't be hard to paint it down the road.
as for the angle, after cutting the hole in headlight, stick the pipe through the hole and trace the around the lens. then use an aluminum sheet and bend it to the profile of the lens, not much bending cause the lens is pretty flat. then weld it to the end of the pipe, bore the inside of the aluminum sheet out after welding. then trim the edge to make the flange.
