Post All Your Custom Headlight Mods in Here! | [ALL THREADS MERGED]
There are some excellent threads on the NASIOC and the WRX forums. Do a search and you will have no problem following their step-by-step instructions with photos.
The idea is the same with their WRX or STI as with the EVO. I have them bookmarked in my comp. at home, but since I am at work, i don't have them with me. But definitely check them out.
Well, if you really need to know, here are the gists:
1. completely remove the lights from the car.
2. Disconnect every wires, remove all bulbs.
3. then unscrew all the screws.
4. put the light assembly in the oven at 200-220 deg. oven for 15 20 mins till the silicone sealant starts to soften, or you can use a heat gun. (oven more even heating vs heat gun more control)
5. dissemble the housings into 3 separate pieces, clear case, the back wiring case, and the middle reflector piece.
6. Make sure don't touch any surface with bare skin. Skin oil can cause overheating at that area and crack the bulb or lens.
7. Paint the light reflector piece with high temp. paint for several layers of coating. Wait for each coating to completely dry before starting another one.
*Also, this the time if any one of you wants to remove the amber reflector piece to have a clear lens look.
8. Re-assemble everything the way they were.
9. Push together the casings as tight as possible.
10. Put in the oven at the same temp. to soften the sealant. You can add more silicone sealant if you want. Then push together even tighter. Any inadequate sealing can cause fog inside the light assembly.
11. Rescrew every screws and re-attach the wirings and bulbs.
12. Very important: Do one light at a time, so that you have the other as a guide.
13. Re-install the light assembly. And Wa La! A pair of wicked, very angry "evil" eyes await to stare down any BMW angel eyes.
Those are just the gists...please proceed at your own risks.

Step 10 if you want
You have to. Very important step is resealing the headlights. Any small opening will let moisture into the housing and will cause fogging and condensation or if bad enough water into your HID burner. Not a good thing. Front bumper cover needs dropped to get to the side bolt on the headlight housing, howver fenders do not need removing.
